Why is maintenance painting necessary?

Steel structures are durable, but their corrosion protection coatings require periodic renewal. Paint systems protect steel from rust and environmental conditions, but over time coatings age, crack and peel. Timely maintenance painting extends the structure’s service life by decades and prevents costly repairs.

When is it time to repaint a steel structure?

Maintenance painting is needed when:

  • First rust spots appear on the coating (less than 1% of surface area)
  • The coating begins to peel, crack or blister
  • 10–15 years have passed since the last painting (depending on environmental conditions)
  • The structure is located in an aggressive environment (coastal area, industrial zone)

According to EN ISO 12944, the service life of a coating system depends on the corrosion category (C1–C5). In harsher conditions (C4–C5), maintenance painting may be required every 7–10 years.

Maintenance painting process step by step

1. Condition assessment

Before starting work, the structure is visually assessed and coating thickness measurements are taken where needed. Assessment follows EN ISO 4628, which defines coating damage levels.

2. Surface preparation

Surface preparation is the most critical stage of maintenance painting. Depending on the extent of corrosion:

  • Wire brush or grinding (St 2–St 3) – for light rust and poor adhesion
  • Abrasive blast cleaning (Sa 2.5) – for more extensive corrosion damage
  • High-pressure water washing – to remove salts and contaminants

3. Priming

After cleaning, an anti-corrosion primer is applied to ensure good adhesion and provide chemical protection. The primer is selected to be compatible with the existing coating system.

4. Applying top coats

The number of top coat layers depends on the specified dry film thickness (DFT) and environmental conditions. All paints used must meet EN ISO 12944 requirements for the applicable corrosion category.

Maintenance painting vs full recoating

Maintenance painting (spot repair + top coat renewal) is viable when the base coat is still in good condition and rust has not spread deeply. If the steel structure is heavily corroded, full surface preparation and complete paint system renewal is required. Starting maintenance painting at the right time is always more cost-effective than full structural restoration.
