The lifespan of a steel structure depends directly on how it is protected from corrosion. The two main methods are hot-dip galvanizing and industrial painting. Which one lasts longer, what is the price difference, and which method should you use for which project — let’s look at it from a practical perspective.

What is hot-dip galvanizing?

Hot-dip galvanizing is a process where a cleaned steel structure is dipped in a hot zinc bath (~450 °C). Zinc forms a chemical bond with steel, creating a multi-layer protective coating (typically 80–150 µm thick). The zinc layer protects steel both physically (barrier) and electrochemically (cathodic protection — even if the layer is damaged, the surrounding zinc protects the steel surface).

What is industrial painting?

Industrial painting means a paint coating system — usually epoxy or polyurethane paints, applied in multiple layers (primer, intermediate, top coat). Total thickness is 80–320 µm depending on the requirement. Paint coating creates a physical barrier against water and oxygen but does not provide electrochemical protection.

How long does each last?

Lifespan depends on the corrosion category (EN ISO 12944). ISO 12944 divides environments into 5 categories: C1 (interior), C2 (low corrosion — countryside), C3 (medium — urban, light industry), C4 (high — industry, coastal), C5 (very high — heavy industry, marine). Typical lifespans:

  • C2 environment: hot-dip galvanizing ~50+ years | paint ~15–25 years
  • C3 environment: hot-dip galvanizing ~30–50 years | paint ~10–15 years
  • C4 environment: hot-dip galvanizing ~15–30 years | paint ~7–10 years
  • C5 environment: galvanizing + duplex system (zinc + paint) ~25+ years | paint only ~5–7 years

Simple rule: hot-dip zinc lasts on average 2–4 times longer than paint in the same environment.

How much does it cost?

First-time installation cost:

  • Hot-dip galvanizing: ~€250–400/tonne
  • Industrial painting (C3, 3 coats): ~€150–250/tonne
  • Industrial painting (C4-C5, 4 coats): ~€250–400/tonne

At first glance paint seems cheaper. But over the lifetime, paint requires re-application 2–3 times — each refresh is 70–100% of the original cost (including surface preparation, scaffolding). Calculating Life Cycle Cost (LCC), hot-dip zinc is typically 30–40% cheaper over 30 years, since maintenance is not needed.

Which method for which project?

Hot-dip zinc is better for:

  • Outdoor structures (bridges, masts, parking buildings)
  • Humid environments (greenhouses, swimming pool buildings, farms)
  • Coastal or saline environments
  • Structures where maintenance is difficult or expensive (tall towers, technical structures)
  • Long-life projects (lifespan over 20 years)

Painting is better for:

  • Aesthetic requirements — desired color, finish (zinc can also be painted, but as a base)
  • Indoor structures (warehouse columns, production halls, mezzanines)
  • Structures that can be periodically maintained
  • Light and thin parts where zinc bath heat could cause deformation
  • Fast or short-lived projects

Duplex system — best of both worlds

The most durable solution is the duplex system: hot-dip galvanizing + industrial painting on top. The combination provides electrochemical (zinc) and barrier (paint) protection, with lifespan reaching 60+ years even in C5 environments. Cost is ~€400–600/tonne, but from an LCC perspective it is the best choice for important structures like bridges and seaport infrastructure.

Practical recommendations for clients

  1. Determine the corrosion category. Look at project location — indoor, outdoor, coastal, industrial? Consult the designer or ask the offer to specify the category.
  2. Calculate Life Cycle Cost, not just initial price. Paint refresh after 10 years can be more expensive than initial galvanizing.
  3. Check certifications. Hot-dip zinc must comply with EN ISO 1461. Paint coating — ISO 12944. Ask the supplier for compliance certificates.
  4. Consider maintenance access. Is the structure accessible for refurbishment? If not — choose zinc or duplex system.
